“ Separatorless HEPA filters use compact pleats and hot-melt spacing to provide more media area, lower resistance, longer life, and better cleanliness than traditional separator designs. ”
Separatorless HEPA filters replace traditional separator-based construction with material innovation and upgraded manufacturing processes. Their superior quality is reflected across structure, efficiency, suitability, and other dimensions. The following analysis explains the technical principles, core advantages, and applications that make them better suited than conventional separator-type filters in many demanding environments.
Structural Innovation

Traditional separator-type HEPA filters use layers of glass-fiber filter paper divided by aluminum-foil or paper separators. The separators keep the media apart and create airflow channels. A separatorless filter replaces rigid separators with hot-melt adhesive beads, or in some designs glass-fiber strands. After the media is pleated, hot-melt lines hold the pleats in position, forming a compact pleated element. This design provides three major structural advantages.

Reduced Volume and Better Use of Space

The separatorless structure eliminates the thickness of the separators, which is normally 5-10 mm. For the same filtration area, overall thickness can be reduced by 30%-50%. A conventional separator filter may be approximately 220 mm thick, while a separatorless model can be as thin as 150 mm. This makes separatorless filters more suitable for applications with restricted installation space, including fan filter units and laminar-flow hoods.

Example: Ceiling space in semiconductor cleanrooms is limited. Separatorless filters can be arranged more densely, allowing 20% more filtration units to be installed within the same area than separator-type filters and improving the coverage of clean airflow.

Greater Dust-Holding Capacity and Longer Life

By increasing pleat density, using more pleats with greater depth, a separatorless filter can provide 40%-60% more filtration area within the same volume. For example, a 0.6 x 0.6 m separatorless filter may contain 12-15 m2 of media, compared with approximately 8-10 m2 in a separator-type filter.

The greater filtration area provides higher dust-holding capacity and slows the increase in resistance, extending service life by a factor of 1.5-2. In a Class 10,000 cleanroom, for example, a conventional separator-type filter may last approximately six months, while a separatorless filter can last nine to twelve months.

More Uniform Airflow and Lower Resistance

Separators in a conventional filter can create turbulence at their edges, producing local peaks in resistance. Hot-melt beads in a separatorless filter are only 1-2 mm wide and cause very little airflow disturbance. Measured pressure drop is typically 20-30 Pa lower than that of a separator-type filter. Initial resistance may be approximately 200 Pa, compared with about 230 Pa for a separator-type model.

Example: When a separatorless filter is used with a fan filter unit in a Class 100 cleanroom, face-velocity uniformity can reach +/-5%, compared with approximately +/-8% for a separator-type filter. This more readily satisfies the airflow-distribution requirements of an ISO Class 5 cleanroom.

Core Advantages

Comparison | Separator-type HEPA filter | Separatorless HEPA filter | Reason for the advantage
Filtration efficiency | HEPA, at least 99.97% at 0.3 micrometer | HEPA, at least 99.99% at 0.3 micrometer; or ULPA, at least 99.9995% at 0.12 micrometer | Greater pleat density increases the contact area between the media and air, raising the probability of particle capture
Microbial control | Gaps around separators may trap dirt and support microbial growth | Fully sealed separatorless construction and smooth hot-melt surfaces resist dust and microbial accumulation | Preferred for pharmaceutical GMP facilities and supports stringent FDA expectations for sterile environments
Installation and maintenance | Relatively heavy because of metal separators; screw-fastened installation and slower replacement | Weighs approximately 60% as much and can fit directly into a ceiling grid or slot, improving replacement efficiency by 50% | Modular construction supports rapid cleanroom maintenance and lowers labor costs
Cost effectiveness | Lower initial purchase price, but shorter life and frequent replacement produce a higher total cost | Initial cost is 15%-20% higher, but longer life and lower resistance reduce replacement and energy costs, cutting life-cycle cost by 30% | In a 1,000 m2 cleanroom, separatorless filters can save approximately RMB 120,000 over three years
Temperature and humidity resistance | Aluminum-foil separators may corrode in humid conditions, while paper separators generally tolerate no more than 80 degrees C | Hot-melt adhesive can tolerate up to 120 degrees C, and glass-fiber media withstands at least 95% RH, making it suitable for hot, humid environments such as injection-product workshops | Improved materials expand the application range and prevent efficiency loss caused by separator damage

Typical Applications

Semiconductor and Microelectronics Industries

Requirement: ISO Class 5, or Class 100, and cleaner environments that control particles down to 0.1 micrometer, including wafer fabrication and chip packaging.

Advantage: The separatorless design eliminates contamination from separator debris, such as metal particles shed by vibrating aluminum foil. ULPA-grade separatorless filters can achieve at least 99.9995% filtration efficiency, meeting the microcontamination-control needs of precision equipment such as extreme-ultraviolet lithography systems.

Biopharmaceutical and Medical Applications

Applications: Aseptic filling lines, PCR laboratories, and laminar-flow hospital rooms.

Key advantages:

The fully hot-melt-sealed separatorless construction can pass FDA-related aseptic validation and prevents the penetration of microorganisms.

Leak-resistant designs can be customized, including gel-seal separatorless filters. Used with DOP leak testing, they support zero-leakage requirements and compliance with PIC/S GMP Annex 1.

Aerospace and Precision Instruments

Examples: Satellite-component assembly rooms and production lines for high-precision sensors.

Requirement: A low-vibration environment with minimal particle release. The lightweight design reduces ceiling loads, while the absence of separator debris prevents metal particles from affecting instrument accuracy.

Technology Development

Material Innovation

New hot-melt materials: EVA hot melt is being replaced by silicone adhesive, increasing temperature resistance to 180 degrees C and enabling use in high-temperature sterilization applications, such as exhaust filtration for pharmaceutical moist-heat sterilizers.

Hydrophobic media: A nanoscale coating on glass-fiber paper prevents swelling and clogging when exposed to water. This suits humid environments such as food freeze-drying workshops.

Smart Integration

Built-in differential-pressure sensors: These monitor resistance changes in real time and send automatic replacement alerts through a PLC system, reducing errors associated with manual inspections.

Antimicrobial coatings: Silver-ion antimicrobial agents added to the element surface inhibit microbial growth and extend service life in biological cleanrooms.

Environmentally Sustainable Design

Disassemblable construction: The element and frame can be separated for recycling, and glass-fiber media can be melted for recovery. This reduces the cost of industrial-waste treatment. Traditional separator-type filters are more difficult to recycle because their materials are mixed with metal separators.

The superior quality of separatorless HEPA filters is not the result of a single improved specification. It comes from structural innovation, upgraded materials, and refined automated pleating processes that collectively improve filtration efficiency, dust-holding capacity, and airflow performance. In high-end cleanrooms, their smaller size, higher efficiency, longer life, and lower energy consumption make them a standard choice for semiconductor and pharmaceutical facilities. This is more than an equipment upgrade; it is an optimization of the entire cleanroom airflow and contamination-control system.
